Remove

Disassemble transmission.

Remove upper tapered roller bearing (1).

 The main shaft (14) remains in the vise.

Remove 4th gear gearwheel (2).

Remove needle bearing (3).

Remove synchronizer rings (4, 5, 6).

Remove retaining ring (7).

Circlip pliers

Remove synchronizer body (8).


Do not remove sleeve from synchronizer body (8).
Otherwise, the spring elements of the sleeve will drop out.

If the synchronizer body (8) is stuck.



Unclamp main shaft (14) and pry off synchronizer body (8).

Remove synchronizer rings (9, 10, 11).

Remove 3rd gear gearwheel (12).

Remove needle bearing (13).

Remove bearing shell of upper tapered roller bearing (1) in transmission housing rear section.

Remove shift fork (15) of synchronizer body (8) from shift rod.

Remove bush (16) from transmission housing front section.

Dispose of upper tapered roller bearing (1), 4th gear gearwheel (2), needle bearings (3, 13), synchronizer rings (4, 5, 6, 9, 10, 11), retaining ring (7), synchronizer body (8), 3rd gear gearwheel (12), shift fork (15) and bush (16) properly.



Clean

Clean exposed area on main shaft (14).

Assembly cleaner

Check

Check main shaft (14) for wear and damage and determine re-usability.

If wear or damage rule out re-using the main shaft (14).



Replace main shaft (14) completely.



Install

Clamp main shaft (14) in vise.

If the main shaft (14) was unclamped for further activities or to pry off synchronizer body (8).

 Use suitable protective jaws.

Install new needle bearing (13).

Oil needle bearing (13).



Install new 3rd gear gearwheel (12).

Install new synchronizer rings (9, 10, 11) in reverse numerical sequence.

Oil synchronizer rings (9, 10, 11).



Install new synchronizer body (8).

 When doing so, turn the 3rd gear gearwheel (12) slightly so that the synchronizer rings (9, 10, 11) engage.

Install new circlip (7).

 Commercially available devices/tools
Circlip pliers

 Check for correct seating. Retaining ring (7) is correctly seated if it can be turned easily in the groove on the main shaft (14).

If the retaining ring (7) cannot be turned easily in the groove.



Correct seating of retaining ring (7).

Install new synchronizer rings (4, 5, 6) in reverse numerical sequence.

Oil synchronizer rings (4, 5, 6).



Install 4th gear gearwheel (2).

Install new upper tapered roller bearing (1).

Attach new shift fork (15) of synchronizer body (8) to shift rod.

Install new bush (16) in transmission housing front section.

Install new bearing shell of upper tapered roller bearing (1) in transmission housing rear section.
