| Important information and preliminary measures | Recommended requirements are always to be followed, of personal safety to prevent accidents, as well as of environment protection. | |
Danger! | |||
1 | Place the vehicle on flat and leveled ground that permits working safely. Shim rear wheels to avoid it from moving accidentally | That in case there is not an elevator or appropriate gutter available.
2 | Turn off the master switch | As it is an electrical management vehicle, always observe pertinent recommendations.
3 | Activate parking brake
Danger! | Take necessary precautions when tilting the cabin | Risk of serious accidents.
4 | Tilt the cabin until its final position if necessary | Fixate cabin with security equipment if necessary.
5 | Place stick shift on neutral position
6 | Remove tank and empty it of lubricant oil completely | The lubricant oil must not be reused. It must be treated accordingly to the current environmental rules.
Danger! | Danger of intoxication by ingestion of brake fluid
7 | Remove loop and loosen the clutch activation hydraulic piping (4). Cover the connector ends to avoid leak of the brake fluid | Place an appropriate container under the gearbox and clean any rest of brake fluid.
8 | Remove the gearbox activation cables holders assembled, without changing the settings measures and place them aside | Refer to: Remove and install gearbox command cables assembled on holders. It is not necessary to change the regulating.
9 | Remove the seal and loosen gauge harness connector (5)
10 | Disconnect electrical connector on the gear selector (6) under the selection rod | Move the harness connector, together with the gauge, aside.
11 | Release the mass cables (3) and apart them
12 | Release and apart the starter engine cables. Remove the starter engine | The starter engine is fixated by two screws (2); the superior is the same that fixates the mass cables (3).
13 | Mark the position of the crosspieces on the fitting fork in relation to the transmission tree and remove the screws (8) on the fork (7). Loosen the transmission tree on the crosspiece | Takes special care in case of removal of the transmission tree (11). In this case it is necessary to be total sure when marking the positions of the carved parts. If this is not observed, the transmission tree will be unbalanced causing serious vibration problems in the vehicle.
14 | Disconnect sensor cable (6)
15 | Under the crosspiece release the nut and the screw with flange that fixates the gearbox onto the center of the cushion fork
16 | Release all Torx screws (2) that fixate gearbox to the engine in all its outline
17 | Support gearbox with safety to be able to remove it completely
18 | Remove the nuts and screws with flange (10) from the traverse and remove back holder support (9) of the gearbox, complete and with the support cushion | Pay attention to the screws assembling position (10). The complete holder (9) removal facilitates removing and installation of the gearbox onto engine.
19 | Carefully remove complete gearbox
| Clean | ||
20 | Clean well all components | Dry clean the components linked to the, including the activation cables with respective protection creased coifs and all fitting engine area.
| Verify | ||
21.1 | Verify status of components linked to gearbox | Replace items that present damage or divergence.
21.2 | Before being installed on vehicle, the gearbox (1) must be completely assembled , inclusive the hydraulic clutch activation device and the rear fork (7) linked to the crosspiece of the transmission tree (11) | The refilling of specific lubricant oil will be made after final assemble.
21.3 | Align clutch disk assembled on wheel with appropriate device | Slightly lubricate the primary tree striated with long life lubricant before installing gearbox.
| Install | ||
22 | Carefully install gearbox on its engine compartment and place Torx screws (2) around it (crossed and alternated) without the final tightening | The box must be well leveled and centered to facilitate introduction of primary tree in the clutch disk.
23 | Install start engine and place Torx screws (2). Connect mass cables (4) and other start engine cables. Connect sensor cables | The final tightening must be done together with the other gearbox fixation screws to the engine.
24 | Still with the gearbox on support, install on traverse the support holder (9) and tighten the nuts and screws with flange (10). Introduce screw upwards with fixation flange on central support | Pay attention to the screws assembling position (10) on the traverse.
| |||
25 | Install a nut with flange over and slightly tighten it on the central holding screw
26 | Tighten Torx screws (2) around the box (in cross) with prescribed torque
27 | Tighten with final turn the nut and the screw with flange on the central hold
28 | Verify the original fork mark (7) on crosspiece and fixate transmission tree (11) with Torx screws (8)
29 | Connect clutch activation hydraulic piping (4). If necessary, install a new loop. | It will be necessary to perform the bleeding of the clutch activation system at the end of assembly.
30 | Install holders with activation cables.
31 | Connect gauge (5) and sensor (6) cables | Make the sealing of the gauge.
32 | Fill gearbox with specific lubricant oil up to regular level | The vehicle must be balanced.
| |||
33 | Make the bleeding of the clutch activation system
34 | Clean around the box any leftover oil or brake fluid
Danger! | Take necessary precautions when tilting the cabin
35 | Lower cabin until its final closing position
36 | Turn on the master switch | As it is an electrical management vehicle, always observe pertinent recommendations.
37 | Perform a run test to verify behavior of gearbox and clutch |
